How to build a shipping crate that actually protects the load

A crate is a skid, a cleated frame, six screwed-on panels and a lid, built in that order. Get the skid wrong and nothing rides safely; get the panels wrong and the frame does all the work alone. This page covers the build itself, plus two carrier facts a builder needs before the saw comes out: a rule that almost never applies, and a fee that almost always does.

A frame is only as square as the base it is screwed to.

The build, part by part

Everything below assumes ordinary lumberyard stock: 3/4 in plywood or OSB for the skin, 2x4 or 2x3 dimensional lumber for the frame and cleats, and deck screws throughout. A cordless drill, a circular saw and a square are the whole tool list.

  1. 1. Build the skid firstTwo or three runners of 4x4 or doubled 2x4, spaced to clear a pallet jack's forks and long enough to sit flush under the whole crate. Everything else attaches to this base, so get it flat and square before touching anything else.
  2. 2. Frame the sides on the bench, not in placeBuild each of the four wall frames flat, as a rectangle of lumber with a diagonal brace if the panel will be large, then stand them up and screw them to the skid and to each other at the corners. Framing flat first keeps every wall square instead of racking under its own weight while you work.
  3. 3. Skin the frame in plywood, screws every 6 to 8 inchesCut panels to size and screw them to the frame members, not just to each other at the seams. A panel screwed only at its edges flexes in the middle and eventually splits along the grain; screwing into every frame member behind it stops that.
  4. 4. Cleat the lid separately and leave it removableBuild the top panel as its own framed piece, screwed down rather than nailed, so the crate can be opened for inspection or a claim without destroying it. A crate that has to be pried apart to look inside is a crate nobody will open when it matters.
  5. 5. Brace the corners on anything over waist heightA diagonal strip of lumber run from a top corner to the opposite bottom corner on at least two faces keeps the whole box from racking into a parallelogram under a forklift's side-load. Small crates rarely need it; anything past about three feet on a side usually does.
  6. 6. Weigh and measure the finished, empty crate before loading itThe tare weight of the wood is part of the shipment either way, and knowing it before the item goes in is the only way to keep the whole load under a weight ceiling on purpose rather than by accident.

The treatment rule that does not apply

Builders who have seen the ISPM 15 stamp on shipping pallets often assume it is a general lumber requirement. It is not, and confirming that saves both money and a special order at the lumberyard.

Read closely, the rule is about cargo entering the country from abroad, not lumber generally. A crate built from ordinary construction-grade plywood and dimensional lumber, loaded and shipped entirely within the United States, needs no heat treatment and no stamp. The rule only turns on again if the crate is later re-used to send something across a border.

The surcharge that does apply

If the finished crate is small enough to try on a parcel carrier rather than freight, one UPS rule decides whether it ships at the ordinary rate or picks up an Additional Handling charge on top of it.

  • The trigger. UPS's own guidance, read 2026-08-28, lists a package not fully encased in corrugated cardboard as one of four conditions that draw an Additional Handling charge. A plywood crate is, by construction, not corrugated cardboard.
  • The other three triggers, same source. A longest side over 48 in or second-longest side over 30 in; an average per-package weight over 50 lb; and a cubic size over 10,368 cubic inches. Any one of the four applies the charge on its own.
  • The workaround, where it fits. Wrapping the finished crate in a layer of corrugated, taped or strapped on, satisfies the encasement condition even though the structure underneath is still wood. It does nothing for the other three triggers, which are about size and weight regardless of the skin.
  • When it is not worth avoiding. A crate large enough to need a forklift belongs on a freight quote, not a parcel one, and the Additional Handling fee stops being the relevant number. Our crate shipping guide covers exactly where that line falls, with live quotes on both sides of it.

Cleat before you cut the panel to fit

Screw the internal cleats and framing members in place first, then measure the actual opening rather than trusting the plan on paper. Lumber runs slightly oversize from the yard, and a panel cut to nominal dimensions rarely fits the frame it is supposed to cover.

Foam or cardboard between the item and the wood

A crate protects against crushing and punctures, not against the item rattling against bare plywood. Line the inside faces before loading, the same principle as any other fragile shipment, just at a larger scale.

Weigh the option of not building one

How do you build a shipping crate?

In four parts: a skid base sized for a forklift or pallet jack, a cleated frame of dimensional lumber screwed to that base, plywood or OSB panels screwed to the frame on all six faces, and a removable or hinged lid so the load can be inspected without destroying the crate. Screws throughout, not nails, so it can be opened and rebuilt.

Does a domestically shipped crate need ISPM 15 treated wood?

No. APHIS states that regulated wood packaging material must be treated and certified to ISPM 15 only when it supports cargo moving into the United States from abroad, per aphis.usda.gov, read 2026-08-28. A crate built and shipped entirely within the country does not need heat-treated lumber or the ISPM 15 stamp.

Will a bare wood crate cost extra to ship as parcel?

Very likely. UPS charges an Additional Handling fee on any package not fully encased in corrugated cardboard, per ups.com, read 2026-08-28, and a plywood crate meets that description by definition. Skinning the outside in corrugated avoids the fee; leaving it bare does not.

What size keeps a crate inside a normal parcel limit?

Under UPS's own Additional Handling triggers, read 2026-08-28, that means a longest side of 48 in or less, a second-longest side of 30 in or less, and a cubic size under 10,368 cubic inches, with an average per-package weight at or below 50 lb. Cross any of those and the surcharge applies regardless of how the crate is built.
