Run length times width times height on the box you are about to use, not the box you always use. A single size down in each dimension can cut the dimensional weight by close to half.
A carrier does not choose between the two. It calculates both, then bills you for the one that costs more. We packed one box that is mostly air and one box that is packed tight, sent both on the same lane, and let the invoices make the point: on 2026-08-20 the 25 lb box of textbooks came in cheaper than the 8 lb box of pillows.

Length times width times height, divided by 139, is the dimensional weight. Carriers compare that number to the scale weight and bill whichever is larger. A box that is mostly empty space loses that comparison even when it barely registers on a scale; a box packed to the walls almost never does.

The textbooks weigh more than three times what the pillows weigh and still cost less to ship, $27.99 against $38.66. Nothing about the route changed between the two quotes — only the ratio of box size to box weight did.
All three carriers read the same way on 2026-08-20: multiply the three dimensions in inches, divide by a published divisor, round up, and compare the result to the scale weight.

USPS is the one carrier of the three that lets a small box off the hook entirely: below one cubic foot, the scale weight is the whole story regardless of how boxy the shape is. UPS and FedEx run the math on every package, so a small box only avoids dimensional pricing because the arithmetic comes out lower than the scale, not because it is exempt. The two UPS divisors cut against the assumption that an account is always better on this specific number: a negotiated Daily Rates account uses 139, the smaller divisor, which produces a larger dimensional weight on an oversized box than the 166 counter-rate divisor would on the same box.
The same five services quoted both boxes. On every single one, the heavier, denser box came back cheaper than the lighter, larger one.

The gap is not one service having a bad day. It sits inside the pricing table of every carrier we quoted, because every one of them is running the same length-times-width-times-height math on the pillows and finding a 44 lb box where the scale found 8.
